Why exact templating beats trim-to-fit
Exact templating removes human error from the cut. When a deck is digitally templated and machine-routed, every gunwale curve, hatch radius, and drain cutout is matched to your specific hull before manufacturing. The pad shows up finished. Off-the-shelf, trim-to-fit sheets work the other way around. You cut the foam yourself with a knife on the boat, and a single slip leaves a permanent gap.
A precise fit is also what keeps corners down. Pieces routed to a tight tolerance sit flush inside the deck's edges, so the adhesive bonds across the full footprint instead of fighting a curled corner. Edges that end exactly where they should are edges that stay put through sun, salt, and seasons.
Routing to under 0.25mm is roughly the thickness of two sheets of paper. That margin is the difference between a deck that looks factory-installed and one that looks like an afterthought. Fit you can measure, not fit you eyeballed.
What you need before you start
Gather five things before you photograph or measure anything: a tape measure, a clean dry boat, a camera or phone, a known-size reference object, and template material. Good source data takes about an hour to collect and saves you a remake.
- A 25-foot tape measure for overall lengths and width spans.
- A clean, dry, debris-free deck. Wipe down every surface so contours and edges read clearly in photos. Remove loose mats, cushions, and gear.
- A phone or camera that shoots straight-down, level photos.
- A reference scale. Lay a tape measure flat in the shot, or use a ruler or a standard sheet of paper. This part is non-negotiable, because it lets us calibrate real dimensions from your images.
- Template film, builder's paper, or poster board, plus a marker and painter's tape for tracing complex shapes.

Step 1: Photograph each zone with a reference scale
Shoot every deck zone straight down from directly overhead, with a reference object of known size in every frame. Level, overhead shots minimize lens distortion so our team can recover true proportions. Angled photos warp the curves and corrupt the measurement.
Treat each zone as its own frame: the helm, the bow, the cockpit sole, casting decks, steps, and swim platform. Keep the camera parallel to the surface and fill the frame with one area at a time. Lay your tape measure or ruler flat in the shot. That scale reference is how a flat image becomes an accurate dimension.
Take wide context shots too. One or two photos of the whole deck show our team how zones connect, where seams should fall, and how the layout flows. More angles always beat fewer. Extra photos cost nothing and prevent assumptions.
Step 2: Template complex contours
Trace every complex contour by hand. For anything that is not a straight line, a physical template beats a measurement. Cupholders, rod holders, hatch lids, console bases, steps, and hull corners all carry radii a tape cannot capture. Lay template film over the area, tape it down, and trace the exact outline with a marker.
Mark every cutout and obstruction as you go. Draw the openings for drains, hatches, fuel fills, and seat bases right onto the film so they carry through to the final routing. Label each template with its location, such as "port aft corner" or "helm sole," so nothing gets mismatched during digitizing.
Capture corner geometry carefully. Where the deck meets the gunwale or a raised lip, the corner angle decides whether the pad tucks in cleanly or leaves a visible wedge. A faithful contour trace is what makes a hull-matched fit possible, and it is the single highest-value step in the whole process.
Step 3: Capture cross-check measurements and send to DeckTek
Record a handful of key measurements to verify that the photos and templates agree. Think of them as the math check on your visual data: overall deck length, maximum width, and the distance between fixed landmarks like console-to-transom or hatch-to-gunwale. Write them directly on a layout sketch.
Note the surface under each zone, too, whether it is gelcoat, existing foam, aluminum, or carpet. Material affects adhesive prep and cut planning. Flag your color, thickness, and texture preferences while you are at it. The foam comes in multiple textures and thicknesses, commonly 6mm with 9mm for high-impact zones.

When a 3D scan is the better route
If your deck is loaded with curves, tiered casting platforms, or organic contours, a 3D scanner is the precision route. Rather than reading a flat photo or a hand trace, the scanner sweeps the surface and records it as thousands of measured points, then stitches them into a dense 3D model of your actual boat. It captures every hatch radius, console base, and gunwale curve as real geometry, including the freeform shapes a tape measure and a straight-down photo tend to flatten or miss. Keep in mind a scan only sees what it can see, so concealed and undercut areas still get confirmed the old-fashioned way.

Common mistakes to avoid
The most common mistake is shooting photos at an angle. Off-axis images distort every curve and make accurate digitizing impossible. Always shoot straight down and level.
The second is leaving the reference scale out of the frame. Without a known-size object in the shot, photos cannot be calibrated to real dimensions, so keep the tape or ruler in every photo. A few other errors show up often:
- Templating a wet or dirty deck. Debris hides edges and shifts your trace.
- Skipping the contour templates and relying on measurements alone for cupholders, hatches, and corners.
- Forgetting to mark cutouts for drains, hatches, and fuel fills on the template.
- Sending incomplete data. Missing zones force assumptions and slow your quote.
